Sounds easy – but the weight and dimensions of twelve-million euro generator pose a gruelling challenge for everyone involved. The gigantic, modular transport structure that hauls the colossus, requires constant modification while en route in order to overcome the distance to the next power plant. First obstacle to tackle is the small, winding country roads from Voerde. Then, a pontoon is taking the stator a smooth eighty kilometers down the Rhine. But after that comes the most difficult part of this already challenging route: with ramshackle bridges, tight roundabouts and steep curves ahead. It’s a race against time. The necessary permits are only valid for ten days which gives our team just long enough to deliver this 390-ton beast…but that’s under ideal conditions and Mega Transports are rarely ideal! A wind park needs to get from Europe to Asia. Over two thousand tons of highly sensitive and valuable cargo. On one of the world’s largest heavy lift vessels. The team has only 37 days for loading in two ports and travelling once around half of the globe. To be able to transport the entire cargo, the crew even has to build another level altogether – in the middle of the deck. It’ll be an ongoing battle for five straight weeks. Against time. And against weather. The load: Five gigantic nacelles, each as heavy as a Boeing 747 and nine 75-meter-long blades. All these wind park components have been specially designed to fit together – and can only be replaced with a huge effort. Any damage to the cladding or the electronics could delay construction of the whole wind park project by months. The loading process is extremely complicate and has been developed especially for this transport! So no one has any experience with it. The crew has to trust the plans of the engineers. And they don’t have ANY margin of error. Just a couple centimeters too far to the left or right would mean: everything out again. A project never before undertaken – anywhere in the world. Mega Pit Stops - Episode 5: The gigantic car ferry Peter Pan is cut in half and prolonged by a center-section. It is an almost impossible endeauvour: The Peter Pan, a gigantic car ferry shall become - even bigger. It is lengthened from 190 to a mighty 220 metres! How do the engineers do that? They cut the ferry into two parts and insert a 30-meter-long section in the middle, which is prefabricated in another shipyard, 200 kilometers away. All this – in just 58 days. Because time is a crucial issue here, sixty workers already start preparing the ferry for her lengthening during its final crossing to the shipyard: German Dry Docks in Bremerhaven. The responsible engineers are nervous: to fit all the restrictions of the shipping company TT-Line, they have to apply a very special cutting method, that has never been used before. And in fact: the first problems arise, when they try to pull the two halves of the ship apart – each of them weighing several thousand tons. Some steel beams have snagged. But this is not the only problem the crew will have to deal with: they can only move the gigantic single pieces of the ship when the dock is flooded. Lose ends like the engine room therefore have to be sealed up watertight to save the sensitive technology. Will the welding seams hold? Will the mid section arive on time in Bremerhaven? Will the three single pieces all fit together in the end? The first passengers are already booked on the new Peter Pan. The “Höegh Trapper” is the largest automobile transporter in the world. Two hundred meters long, thirty-six meters wide. But the major attraction is actually behind the steel hull: A gigantic cargo area: In total over seventy-one thousand square meters. Enough room for eight-thousand-five-hundred cars. And hundreds of the so-called “High- and Heavies”: Gigantic machines of any kind. Her journey takes the fully loaded “Trapper” on a journey covering 28,000 kilometers. The starting point: Antwerp in Belgium. Here, Port Captain Per Henningsen has to load 1,000 cars in record time – only 16 hours. Next stop: Bremerhaven, in Germany. Besides 2,000 cars here, Per has to load 200 high and heavy units – one of which has him worrying more than usual. He doesn’t know the exact measurements of the mysterious cargo – will it fit into the Trapper? From Bremerhaven, the journey continues to England, France, and Spain, and then out onto the expanse of the Atlantic Ocean. From there across the pond to ports in the US and Jamaica, through the Panama Canal onto the Pacific and all the way to New Zealand and Australia…All that in just fifty days! The Panama Canal is the bottleneck of the journey. The canal is over a hundred years old and was designed for the largest ships at that time. Maximum width: 32.3 meters. For behemoths like The Trapper, that’s not enough. Canal authorities began construction on newer, larger lock systems in 2007. Since its opening in 2016, ships belonging to the so-called Neopanamax class can now transit the canal and that includes the Trapper. Every 5 years, the warship is docked, and checked to the bones. This happens in Orskov Yard in Frederikshavn, North Denmark. The flexible support ship is 137 meters long and equipped with high-precision weapon systems: From torpedoes to machine guns to anti-missile weapons. Thanks to its smooth and angled outer skin, the Absalon reflects only a fraction of radar radiation, making her extremely difficult to detect. The tracking systems of the warship itself, on the other hand, are highly sensitive. Space for two helicopters, two separate engines, bulletproof steel and the most sophisticated technology – all of this is due to be inspected. The most complex of all the processes: Checking the marine shaft device. Which, in effect, means cutting a hole in the ship to remove the rudder and propellers. The bow thruster is removed and maintained, as well as the sonar – a top secret mission. And then there are the upgrades: The technicians install a brand new UV filter system for cleaning the ballast water; painters give the entire ship a new look. The most powerful telescope in the world can see an incredible ten billion light years. To the edge of the observable universe. Good for the scientists, bad for the engineers: working conditions are extreme on Chajnator Plateau, where the 66 antennas are located: low oxygen levels, fluctuating temperatures from 20 degrees Celsius above zero to 20 degrees Celsius below zero - and strong wind. Every time the telescope sets its sights on a new target, 50 of the extremely sensitive and valuable antennas have to be moved. A major effort! And a battle against the weather, a lack of oxygen and a race against time – with a schedule set by the stars. To adjust the world’s largest telescope array, you need high-tech equipment! “Made in Germany”! Or more precisely: Two transport machines unlike any other machines in the world. Their names are “Otto” and “Lore”. They have been specifically designed for the job. Both vehicles are twenty meters long. Ten meters wide. And six meters tall. Two 680-horsepower diesel engines drive these 135-ton monsters. Despite their size, they can perform millimeter-precision work, even with a one hundred-ton-antenna on top. Our hero Alfredo and his team have to complete the relocation of one antenna in an 8-hour-time-frame. If they stayed longer on the Plateau, health issues could arise very quickly. The so called “Gripen” is a light single-engine multirole fighter aircraft manufactured by the Swedish aerospace company Saab. At the Czech Air Force Base in Caslav, the jet gets the biggest overhaul of its lifetime! In only 40 days, the Gripen is stripped down to its bone, everything from the ejection seat to the engine is removed and checked. The 14 Gripen of the airbase are part of the “Quick Reaction Alert” Force of the NATO. If they are not in the air, the airspace is not protected. That puts a lot of time pressure and liability to the 11 mechanics, who are responsible for the aircraft. The machinists put the war machine to the acid test. They check the hydraulic system, all moving parts and the oil – the aircraft`s blood. It is one of the most important things of the Gripen: without it, the pilot is not able to control the jet. The ejection seat – the pilot`s life insurance. The access panel is examined painstakingly – the skin. The biggest part is the engine check: the turbine is the heart of the Gripen. In the end, the weapon system - the fist - will be disassembled, so the gun is working when it is needed in action. Every fault they will find means a delay to the schedule. Mega Pit Stops - Episode 2: The longest high-speed train in the world gets the biggest overhaul of its life. The Russian high-speed train Sapsan is the longest of its kind. Based on the ICE 3, this gigantic machine travels at over 250 kilometers per hour. Sapsan means “peregrine falcon” in russian. Both, the falcon and the train are true long-distance-specialists. However, after 1.2 million kilometers, each Sapsan is due for its big R3-revision. Since the Sapsan trains have only been launched in 2009, for the first time ever now a Russian high-speed train returns into the depot for the biggest overhaul in its entire life span. Every single part of the train is inspected and, if necessary, replaced. A highlight of the revision: disassembling and replacing the bogies. A critical part in the procedure - they are essential to passenger’s safety. Each of them weighs around 8 to 12 tons and yet have to be handled by hand! To do so, the massive train is separated into two halves. Now, 5 coaches (which means: 125 meters!) have to be lifted at a time. A delicate maneuver! All of the massive carriage jacks have to work accurately to a millimeter so that the heavy train won´t buckle sideways. To meet the incredible tight schedule of only 34 days, every little detail of the R3 needs precise planning beforehand. “Smaller” repairs such as the change of pantographs or substitutions of interior can be quite time consuming.
